Christmas in Erie PA

This past weekend, Jill and the boys and I traveled to Erie PA for the Mid-West Tool Collectors meeting. It was a short drive for a change - only 4 hours each way.

The usual suspects were there - Jim Leamy, Paul Hamler, Patrick Leach, Don Rosebrook and Martin Donnelly to name a few. I also had the pleasure of finally meeting Roy Underhill. He gave a talk on Saturday night. Early in the show he was walking around in the tool display and demo area and I had to do a triple take to make sure it was him - he was not wearing his hat.

Paul Hamler is just finishing up what I believe is his last set of miniature planes - a Sandusky Center wheel plow. There were several different configurations - Ebony with ivory arms, Rosewood with ivory arms and even a few solid ivory versions. It was a little overwhelming trying to keep track of them all - and when Paul sent me this photo a week ago - I missed “it”.



On Saturday morning, Riley walked over to me at my bench and handed me a small bubble wrapped package. He said “Happy Fathers Day dad”. As I unwrapped it - I found myself holding a very small African Blackwood bodied, left-handed Center wheel plow. Riley answered my question even before I had a chance to ask it - “I got it for a buck”.

I knew something was up, and judging from the smiling faces around me - their plan had worked.

The plane is magnificent to say the least, and if it you left out familiar objects to give a sense of scale - it could pass for a full sized plane. Paul, my deepest thanks for this stunning and personal tool.

Paul was also delivering some of his scraper plane inserts and gave a talk on Friday night about its history and evolution. As a fellow toolmaker, it was very interesting to see how it evolved, the prototypes and those “aha” moments that happen at the weirdest times. The spring is the (brilliant) key to this insert - and turns it into an elegant and highly functional tool. I can’t wait to get a No.6 so I can use it.

I have been “working” too.

When we were in Erie last weekend, someone commented on their recent visit to this site and wanted to confirm that I was in fact still making planes. I assured them I was, but the comment has been rolling around in my head ever since. When we got home, I checked the site and sure enough... there has not been a “planemaking” post for quite a long time. Here is what has been going on in the last two months.

This is a family of 4 planes infilled with Brazilian Rosewood from a single plank. The No.4 is bedded at 52.5 degrees and has a 2" wide blade. The A5 is a York pitch with a 2-1/4" wide blade and the 14-3/4" long A1 and 22-1/2" A2 are bedded at 47.5 degrees. This is going to be a fantastic set of planes to use.




* This is second boxwood filled plane I have made. The first was an XSNo.4 I made last years and I have been dying to make another ever since. Boxwood is a real treat to work with - it cuts like hard butter. I also want to thank Bill Carter for generously supplying the piece for the handle. Finding genuine boxwood is really tough, let alone something large enough to make a handle with.



This past Friday, I shaped this Brazilian Rosewood handle. Above is a shot I took when I started shaping, and the black streak came alive. To me - this is what dreams are made of! Below is a photo of the handle fully shaped, sanded and ready to have the adjuster fit.



The two Ebony filled planes are at the tail end of the french polishing process - they each have 9 coats at this point and are looking magnificent.

Next update - the kitchen doors!

I just beat the 4 year anniversary...

... of starting the kitchen (by 2 weeks!). I guess technically - it is not quite done - the pulls are not finished - but... it feels pretty great to have it to this point. The above photo is made up of 3 shots spliced together in photoshop - it was the only way I could get the whole thing in.

The doors themselves went together quite well - and were easier and faster than the drawers. I used a Zona saw to cut the shoulders for the hinge mortises - and a small router plane to clean them out. I was a little worried about cutting the mortises in the cabinets, but it worked quite well. I am still a little bitter that I did not have the foresight to pre-cut mortises for knife hinges like I used in the mudroom cabinets... but I will get over it. These are oil rubbed bronze hinges and worked quite well with the walnut (and the future African Blackwood pulls).



I need to thank Jim Shaver for reminding me of a great technique for keeping doors closed. I used 3/8" rare earth magnets buried in the bottom of the door rail and another in the face frame. They are epoxied in and covered with a piece of walnut veneer (planed flush with an XSNo.4 of course:). It worked perfectly.




In hindsight, there are a few things I have learned.

Firstly - building your own kitchen cabinets is not for the faint of heart. I underestimated the size of this project by at least 200%. It was totally worthwhile, I learned a tremendous amount and I would do it again (if I had to), but I was nuts to think I could do it in a year.

2. Taking the time to find quarter sawn wood for door frames is the right thing to do. In the grand scheme of the project and the immense time it requires - the extra expense of quarter sawn is a drop in the bucket, and you will thank yourself repeatedly because everything is so stable and is visually harmonious.



3. Hand cutting the dovetails in the drawers is extremely time consuming... but worth it if for no other reason than the the learning experience. It took several months of “spare time” to get them done, but my confidence in cutting them has really improved and has positive implications for a lot of other woodworking skills. And - they just look wicked.

4. Door panels that are 7/16" thick are flexible enough to be persuaded into a frame.

5. Air dried walnut is a wonderful wood to work.

6. Sanding sucks. There were a few places where I was not able to plane a surface so I hauled out my ROS. It was a perfect reminder of why I make planes.




The doors around the sink window have beveled glass in them to mirror the side lites of our front door (see below). The doors worked out very well - but the beveled glass on the top 4 doors is a little tough to see given the dark interiors.



The kitchen island was made several years ago - it was installed Christmas day 2005. The boxed dishwasher was the island with a tablecloth thrown over it. What prompted the island construction was a phone call from Sears (where we bought the dishwasher). They were calling to suggest that we might want to consider extending our coverage because the one year warranty was about to expire. Jill just laughed and told them we would pass - the dishwasher was still in the box.


Never a dull moment

When Jill and I decided that we would take the plunge and pursue this road less traveled - I was worried that full time planemaking would get boring and heaven forbid... monotonous. In the beginning, the excitement and challenge of building infill planes was incredible - the thrill of actually being able to do it was more than enough. Some of that “thrill of learning” has dissipated over the years, but I am happy to report that I still love making them. And these last two A5’s perfectly illustrate why.




The first plane is stuffed with English Boxwood. This is the second Boxwood filled plane I have made - the first was an XSNo.4. As far as I am concerned - English (or Turkish) Boxwood deserves to be placed alongside Brazilian Rosewood as far as workability and joy to use. I have a deeper appreciation as to why it is so prized by turners. Working with the Boxwood was such a fun departure from all the dark woods - I felt like I was building a brand new model.



The sole and sides are 01 tool steel, the blade is 2-1/4" wide high carbon steel and the bed angle is 50 degrees.



The second plane is also special because it has specs that I have not combined before. It is a really small A5 compared to all the others I have made. It is also extremely comfortable in the hand. The infill is Brazilian Rosewood, the sides and sole are 01 tool steel.




What was “new” is the 47.5 degree bed angle coupled with a 7-1/2" long sole. Until this plane, all the 47.5 degree bedded smoother had a 7-7/8" sole. I have made a lot of A5's with 7-1/2" long soles - but they have all had a york pitch. The york pitch raised the blade just enough to allow for the handle to be pushed in closer to the lever cap. This in turn allows the sole to be shortened. This may seem a bit over the top -but when you are trying to fit a handle to a persons hand size - every 1/16" matters!

I first met Stuart Page at The festival of the Tree last August. He was there for the full 3 days and spent a good portion of his time bouncing between Rob Cosman, John Lloyd and myself. He was very enthusiastic, full of great questions and insight - we all loved having him around our respective booths.

Many months ago, Stuart contacted me to let me know he was planning a 3 month travelling tour of North American furniture makers and toolmakers and was wondering if he could stop in for a visit. It was great to hear from him again and I was quite excited to have him over.

On June 23rd - Stuart arrived in Los Angeles. He has been keeping a blog - curiously named, One hairy arm goes west. One of his first stops was to see Sam Maloof - and I am very envious of that visit. Sam is on that very short list of people I would dearly like to meet (along with Harrison Ford and Maynard James Keenan). And after Stuarts description of their time together - I am all the more green.

He arrived on Tuesday afternoon (July 23rd) around 3. I was on the main floor working away on an A1ss panel plane (more on that in another entry). He had just driven from Calgary... and to use his words - was a little “road worn”.

Stuart was very direct about his intentions the minute he walked in to the shop. He did not want to get in the way of my regular schedule and workday... but was hoping for a “fly on the wall” approach. I was pleased (and a little relieved) to hear this - and it turned out to be a wonderful experience.

At one point, Stuart offered to help in the shop with things that are challenging for someone to do on their own. Hmmmm... a shop helper....?

I need to back up a bit. I have two amazing sets of planes that I am itching to start into... but I am waiting for the last few % of moisture to come out of the Ebony. Quite frankly - I am really tired of waiting... so I started thinking about building a kiln. In the June 2006 of Woodwork magazine (No. 99), Ejler Hjorn-Westh wrote a wonderful article about building a kiln for under $500. This seemed like the perfect project for Stuart and I. I handed him the article and he just smiled... perfect.

Hmmm... where to put it?

We walked around the shop to find an empty spot for a 20"x 20"x 7' item. The best location was the first one we discussed - above one of the 48"to 60" shorts storage areas.

I had some scrap plywood from previous adventures - but we needed two 4'x8' sheets of plywood. I figured I would treat Stuart to the full North American experience and introduce him to the often understaffed “Orange Box”. I shouldn't complain... they did cut the two sheets to size for us.

Anyway - a few hours later - we had a kiln. Here are a few photos.



It tucked in perfectly above the shorts storage - and I didn't even have to move the phone or the furnace switch!

The baffle is a 1/4" piece of peg board.



The opening on the right is the dry air return to keep the air circulating.

I will be drying a test piece of Ebony to see how it goes. I will certainly post the results - regardless of how it turns out.

Thanks again Stuart for all your help with the kiln and keeping me company between piening, lapping and shaping.

Oh, and the one hairy arm... it really is ONE hairy arm... the other is pretty clean shaven.

That green mallet

Over the last several months, quite a few people have noticed and asked about the “green mallet” in the background of many of my photos. Here is the story...

I have never used or owned a proper mallet and when my friend Andrew Dix heard this - his wheels quietly started spinning. A few months later a package arrived.



Everything about this simple looking tool made sense to me and more importantly - every detail had been carefully planned out... nothing was accidental. The shape of the head was elegant, but also performs its function perfectly. The slight taper put a bit more weight at the top - where maximum force can be applied while striking. The handle is shaped in a way that your hand holds the mallet in a balanced position.




But the above photo is what really did it for me. This tells me the person who made this tool is aware of function first, but the aesthetic is just as important. Andrew took the time to rotate the endgrain of the handle so it lined up with the endgrain of the Verrawood head. And the Padauk wedge bisects it perfectly. This may seem like an insignificant detail - but this is the sign of a toolmaker who is passionate, thoughtful and knows when to add a “touch”.

I have been using this mallet daily ever since it arrived, and I have not a single complaint or comment to improve on it. There is a lovely dark band around the head where it has struck the ends of many of my Imai chisels. Aside from the discoloration - there is no damage. I suspect Riley and Lucas will be using a pristine mallet when I am long gone.

Very shortly after this mallet arrived, I contacted Andrew to (strongly) suggest that he consider making these available to the public. He was at first a little surprised and reluctant - but every time someone sent me a note to ask about the mallet, I contacted Andrew to let him know of the interest. I am thrilled that he has gathered appropriate materials and is now prepared to take on a few commissions.

The base mallet has a Verrawood head and either Cocobolo or East Indian Rosewood handle (any wedge material) . The price for this mallet is $250 US. He also has a good supply of African Blackwood, Kingwood, Ebony, Palisander Rosewood, Brazilian Tulipwood, Bois de Rose and Zircote as alternative handle material. The mallets can range from 16oz. to 24oz.

15-1/2" A1ss panel

A short post - just to show some photos of a very recent plane.







A quick kiln update. It is currently running and water is being removed. It is a dehumidification process by way of a household dehumidifier. I will check the moisture content in a few days and report back. There are a few pieces of Ebony in the kiln right now and I am most curious to check the results. If it works - my shop will turn into a flurry of Ebony and stainless steel parts.

One file to rule them all - and in the Ebony dust bind them.

Over the last 8 days, I have fit the front buns and rear infills of 7 coffin smoothers. Two XSNo.4ss's, three No.4ss's and two A5ss's. Six of these planes have Ebony infills. Needless to say - my hands are disturbingly filthy. The fitting process goes something like this;

1). Waste out the bulk of the infill using saws (thanks again Mike!).



The above shoulder cut that defines the overstuffing still feels “dangerous” - even after 100+ times.

2). With the bulk removed - I turn to files, rasps and chisels to further refine the shape.

3). Once the footprint is close - I add in my 1/2" wide, by 3-3/4" long shoulder rebate plane to get the fit of the shoulder to mate perfectly with the sidewall. There is still some refining of the footprint involved - but at this stage it is a bit of a dance between fitting the footprint and the height of the shoulders of the overstuffing.



The above photo is one of many tests of the fit between the overstuffing and the sidewalls. The thing that makes coffin shaped planes a bit tricky is there is very little wiggle room with regards to the fit. On a parallel sided plane, the infill can be slid in from either end. With a coffin plane on the other hand - it needs to drop down from the top.

Take an A5. The handle is already shaped, the bed angle is established, the slot for the adjuster is cut and the section of wood that connects the top of the handle to the bed is already defined. There is really not much of an allowance to move the infill forward or back before any of these aspects will be fatally compromised. Anyway - it requires all of my wits being present to do this task.

Back on topic. Until now - the rasp and file stage took the longest. I was typically using about 6 different files and rasps for this stage, but it was never quite perfect. One of the issues was finding a tool that would remove material quickly, but do so in a very clean manner. Generally - this is not done with rasps. I love rasps - but the cutting action leaves deep V shaped grooves as opposed to a file which leaves a more level surface. Rasps are great for stock removal - but it is sometimes difficult to accurately gauge the depth of the bottom of the V shaped cut. When fitting infills +/- .003" can be the difference between the perfect fit and disaster. So I turned to files because the surface was more level. The trouble with files - they are much slower and tend to clog up much more quickly - especially when used on exotic woods.

Enter this file made by Toshio Fukazawa.






This was unlike anything I had seen before. The teeth one side were completely unfamiliar. They were not like a rasp or a file... but rather a bit of a blend of the two. They had peaks on them that was rasp like - but they were still flat-ish like a file.



The other side was a little more familiar - like a fairly aggressive single cut file. Another nice feature was both edges were safe - and very well done.

I have had this file for several months now, and when I got it home (it was a gift from a very good friend), there was a rear infill and front bun for a No.4 to fit. I decided to quickly try the unhandled file - just to see what it would do. I was blown away. The toothed side removed wood so fast - I could hardly believe it - but what really got me, was how smooth the surface was. I tried another pass - just to make sure. Same thing - rapid stock removal with a super clean surface. I could hardly contain my excitement. I took of my jacket and kept going. What would have taken 6 rasps and files I was doing with a single tool at twice the speed. Once it was shaped, I flipped over the file and tried the other side. This side was very different. It too cut very quickly, but left an almost polished surface. There was absolutely no clean up after this side. I had both infills fit in record time.

Back to these 7 coffin smoothers. All 7 of them were fit using this single file in conjunction with my Wenzloff saw and small shoulder plane. This process has become much quicker, more accurate and consistent - thanks to this last missing tool being added. The only thing left is to find out where to get a few more of them.

A backyard loss & a surprising new saw

When we first moved to our house in Kitchener - the backyard was quite overgrown. It was clear to us that it had not been maintained for some time. We cleared out 75% of the overgrown shrubs and crooked small trees just so we could see what we were dealing with. There was a very large, Norway maple in the middle of the yard, which had clearly been neglected. One side had been butchered, resulting in the main crotch of the tree holding quite a bit of moisture. A few bold plants had even taken root! We knew it was only a matter of time before things started falling - and last summer we lost a very large branch. I was at Westonbirt in England at the time.

With the current trend towards harsh weather - Jill and I were nervously biting our nails watching from the windows with each thunderstorm.

It was time for the tree to come down.



On August 22nd - the chainsaws arrived and the tree was reduced to a pile of firewood length logs. And even more curious - it came down as I was arriving on the grounds of Westonbirt this year. I returned home to a very sunny backyard. There is an old adage that involves lemons and lemonaid... and in that spirit - this tree removal was a good thing. I grew up with a large vegetable garden in the yard - and I have always hoped our kids would be able to experience this as well. Now we can. There is a great sunny spot along a fence that will be perfect.

Some of the limbs were not cut into firewood lengths yet, and as a bit of a lark, I went into the shop to retrieve a recent purchase - a large Japanese saw. I wasn't expecting much to be honest - but boy was I wrong (and in hindsight - I should have known better!).



This is a crosscut timber saw which I am pretty sure is called a Temagori. One of the first things I noticed was the graduated teeth were frightfully sharp and the balance of the saw was very different. It was really heavy in the toe - but as soon as I placed it on the log - it all made sense.
I started the kerf with the smaller teeth (towards the handle). In this position - the weight at the toe held the saw down. All I did was pull - and as the speed quickened - the larger teeth kicked into high gear and removed a tremendous amount of wood. Because of the angle of the handle - the teeth are forced down just by the act of pulling. I did not apply and downward pressure at all. The second stroke was just like the first - but even easier because the kerf was already started. Binding appeared to be a non-issue. I also found myself feeling for the straightest pull - and once I was focusing on that - the saw did all the work. It was effortless to use really - no downward pressure required - the weight of the saw did the cutting. It is a marvel of engineering. So I just started cutting stuff - as Jill peered from the window just shaking her head.

One of the great things about the saw is the teeth are so large, that the complex geometry is very clear.

Oh, and we have already scheduled a new maple tree to be planted in early October. It will be in a new location - so that is shades the house and our patio table in the summer.

And the tree did get the last laugh in the end. Not only were there huge sections of very curly maple - there was quite a bit of birds eye as well. 14" drawer fronts anyone?

Wesonbirt 2008 - still the perfect woodworking show.

I had the good fortune to attend the Festival of the Tree again this August, and like last year - was not disappointed. The format was the same - camping on the grounds of the Westonbirt Arbouretum, large scale sculptures in a picturesque setting and very fine food prepared by “cheffie” (pictured below drying some tea-towels).



One of the most enjoyable things about traveling is the incredible people - and this year's adventure was no exception. There were many familiar faces to catch up with and just as many new ones. We were set up in the Classic Hand Tools marquee again - situated off to the side of the display area. But judging from the well worn pathways inside - we were certainly not out of sight.



There was a new demonstrator at the show this year - and for all intents and purposes - he stole the show. Steve Woodley specializes in supplying hand hewn timbers for restoration work and provided four days of inspirational demonstration.



He was supplied with 3 oak logs and over the course of the 4 days, managed to square up two of them. I found myself stopping to watch every time I walked by - with several additional deliberate trips to watch his progress. I was struck with the simplicity of the process - and the incredible skill and precision required to execute it properly. Steve taught me two very important lessons about axes. First - he taught me how to sharpen them - and yes - they should look like the backs of your plane irons. Secondly - a mediocre axe is not worth the struggle. He had at least 8 axes with him - all made by Gransfors. These are available in the UK from Classic Handtools or in North America through Lee Valley. Not only is he highly skilled - he is a fantastic guy. His brother lives less than an hour from my house and I am hoping to figure out a way to get him over to this side of the pond. I am working on it Steve.



It was great to see Jolyon Reynolds again this year - he was set up around the corner from Steve. Between the two of them - they had an amazing demonstration.



Mark Hancock and his charming wife Karen were at the show again and were a crucial part of the good natured fun and frolic in the classic handtools compound. There were only a few “safe” seconds for me to capture the above photo before Mark shifted his gouge and showered me with shavings. Typical : )



I was thrilled to see my good friend Michel Auriou again - it had been far too long since our last visit. I always enjoy Michel's insight into toolmaking, steel and business. The best piece of news was that Auriou is back in business. Hopefully some more left handed rasps will be in my future...



David Charlesworth and Pat stopped in on Saturday - it was great to see them again. They were set up beside me which gave us a chance to catch up a bit and talk shop. Here we are discussing one of Bill Carters planes (nice segue, eh?)



That same day - Bill and Sarah Carter arrived. It is always a thrill to see them. Bill had over a dozen planes with him - from wee little 1/2" boxwood smoothers, to an incredible 28-1/2" jointer. Bill was kept very busy with a steady stream of admirers and Sarah kept the three of us content with coffee and homemade cake.



If I had the money - this pair of mitre planes would have come home with me.



Another fine planemaker stopped in for a visit - Christopher Martyn. I met Christopher at last years show and was very impressed with his instrument planes. Some of his planes were featured in Fine Woodworkings 2007/2008 Tools & Shops issue.



My friend Tony stopped in to try a few planes - here he is testing out a No.4 smoother.



I also met Mike Riley and had a great visit with Phil Edwards. The Romanesque fellow is Alex Primmer - he works for Classic Handtools.

It is amazing how much changes in a year. Last year, Phil was contemplating making a few planes - and this year he had his own line of tools and was conducting a brisk business. A few days before I left for England, Phil sent me an email asking if there was anything he could bring along to help reduce my luggage. It was an extremely thoughtful offer and as it turned out - I did use many of his things over the course of the event. My deepest thanks Phil for taking good care of me during the show. I hope I can return the favour in Berea.



Mark Bennett was a new demonstrator at the show and I have to say I was quite impressed. He is a very kind, soft spoken fellow and we found ourselves discussing the finer points of plane design, our respective wood stashes (I suspect his will knock my socks off when I see it) and design in general. I thoroughly enjoyed his company. He was also a wealth of knowledge and passed on several great insights. One of the more interesting one was tree warts. I have to admit I was a little skeptical until he showed me one. He handed me a holly wart. He said they are very tight burls and cuts them into disks and uses them for inlay work. So I now have a Holly wart to add to my growing pile of timber.


Fun & games

The show was not just work - there was tremendous play as well. I sometimes feel guilty about it - and there were two instances where I found myself beautifully derailed.




The first instance was finding a small Boxwood branch sitting on the burn pile (yes, they were burning boxwood!). I have a wonderful Japanese hammer head by Masayuki that is in need of a handle. I have been referencing So's site to learn how to handle a hammer. I cannot find any Gumi - but this piece of English boxwood should be a nice substitute. Philly caught me cleaning up the piece of boxwood for the trip home.



The other derailment was Mark and I cleaning up a large piece of boxwood (with an Auriou rasp of course).

Chris Pye being majestic even when he is trying not to be. Chris was set up about 30 feet away but I was able to watch him transform a rather non-descript bit of wood into a very fanciful beast. I only wish I was able to pay closer attention - I know he has a lot to teach and I have a lot to learn.

I also had great visits with John Lloyd and Rob Cosman but did not manage to find them when I was collecting photos.




And last but certainly not least... a rather tuckered member of the International football team who was sadly defeated at the third annual “Billy Hancock Birthday showdown”. The Brits won 3/0. Mark shared a very funny comment on the last day. He was telling a few of us how surreal it was to be the keeper for the British team and seeing all these faces he recognizes from magazine head shots rushing at him. I would also like to express my thanks to Mike Hancock, his lovely wife Mary, and their kids Alex and Billy. The Classic Handtool marquee is not the focus of Westonbirt - but it has become a very important part of it - and clearly inspires people to work with wood. Mike has done an outstanding job, and has proven that a vision of something different and a little creativity can make something very special happen. Congratulations Mike.

And I am still a little stunned.

Riley and I just came in from the shop - lesson one of hand cutting dovetails. We had finished dinner early and I looked over at the clock - 6:45. Hmmm... I wonder if there is enough time? Jill gave us her blessing so we headed out.

As we did the long walk to the shop, I realized I did not really know where to begin teaching Riley how to do this. Where do I start? Stock preparation? No... that is a lesson all on its own. How to hold a saw? No... experience is the best teacher for this. Show examples of how they look? Geeze... I was getting bogged down in the details. K.I.S.S. with emphasis on the simple.

I grabbed a scrap piece of 1x6 pine, cut it to 7" long, ripped it on the bandsaw to two equal width pieces - stock prep done. I did have a sample box that I built while at Rosewood studios several years back. We used that as reference for what through dovetails look like.

I could tell Riley was in the right headspace for doing this - he gently unpacked and admired his Wenzloff saws. I gathered the tools: the Tite-mark gauge, the 4" adjustable square, the sliding bevel and a pencil.

The first task was to define the baselines with the Tite-mark. I showed Riley how it worked, and he layed them all out. I was a little surprised that he had the sense to hold the fence firmly against the stock - I was anticipating having to gently remind him a few times.

We did not bother measuring to locate the tail lines - he just marked them wherever - and they were surprisingly well placed. Then he transferred the tail lines on the top and back down the other side. Again - he held the square correctly against the stock. This was going surprisingly well!



Next was sawing. I explained the difference between a crosscut and rip saw and marked each saws with a quick piece of masking tape (sorry Mike:) I then explained that it was easier to use a saw when you were making vertical cut as opposed to a sideways one. So Riley positioned the wood in the vice so the tail line was vertical (according to his eye) and then he started to cut. Note the index finger!



He held the saw incredibly well. We marked the waste with a Sharpie marker. He switched saws and cut off the waste. The shoulders were surprisingly strait and square.

Onto the pins. We used the tail to mark the pins and drew a big “X” on the waste. Riley grabbed the square to draw in the vertical lines... did I even need to be here???



He reached for the rip saw again, and used his own finger to help start the cut. The two shoulder kerfs were really good - now for the waste. For a second, I debated between coping or chopping the waste. We opted for chopping. Riley was a little nervous about using the chisels... but he soon got over it knowing he was going to get to use the green mallet. We chopped half way through from one side - I held the chisel. The second side went very quick and suddenly - we were done. I was preparing to break into a long speech about how they never fit the first time and would need some fine-tuning... when Riley grabbed the two pieces and pushed them together.

My jaw hit the floor - he was beaming.

The joint was a little loose - but it fit, it had square shoulders and kerfs and it was magnificent. I am not sure who was more proud at that moment.

As we walked back to the house Riley said he wanted to do a four sided one next time. I looked at the clock - 7:30.


One of the best planemaking lessons...

... happens at the bench using the tools you’ve made.

I have been working away on the kitchen doors these last few days, and was reminded of why I started making planes in the first place. I have spent several hours taking the final finishing passes on all the 27 door frames. It only took a few minutes of planing for me to forget about the plane as an object and focus on the plane as a working tool. I stopped thinking about the infill wood, the choice of sidewall material, the stainless steel lever cap. All I cared about was the quality of the shaving, the comfort of the handle, the balance point of the plane and where I had placed the candle butt to wax the sole. For a few blissful hours - I felt like a furniture maker.



I have been collecting quarter sawn wood for years - and it really paid off for the kitchen. All the door frames are QS walnut. In a few cases, I had entire boards that were quarter sawn - but I also dipped into my stash of really wide walnut planks to get the quarter sawn wood from the edges. It worked out perfectly because the planks were wide enough to get two 2" wide frames off each edge and still have enough material in the middle to get the single board panels I wanted.



Most of the panels were resawn from 5/4 stock to yield two 7/16" thick panels. I wanted to keep the weight down as much as possible, plus this also allowed me to bookmatch all the panels. There is a large floor to ceiling pantry where I used 5/8" thick panels. I left them a little thicker so I could put a raised panel on the inside as well.

To really geek out for a minute - here are some technical specs. I re-honed the blade in the A5ss 6 times without going to the grinding wheel to hollow grind.



The above photo is an attempt to show the surface reflection of the last rail I planed (click on it to enlarge). This is the type of surface on all the frames. On average, it took two sets of two overlapping passes to remove all the jointer and thickness planer marks.

The mortises were cut with a bench top hollow chisel mortiser. With over 100 mortises - this felt like an appropriate tool. The haunched tenons are 1-1/2" long and were cut on the table saw using a dado set. Again - 100+ tenons... .



I pre-finished all the raised panels. There is nothing worse than that unfinished line and ridge of dried finish that appears in the dead of winter when the panels shrink.

I am hoping to assemble all the doors over the weekend and start fitting them. Once they are fit, I can apply the finish to the frames.

A package from Mike Wenzloff arrived late in the day yesterday. I knew this one was coming, and it was all I could do to keep myself from tearing into it. But I waited - because there were two items for Riley as well, and I figured he would want to open it. Inside were two pairs of small saws - a rip and a crosscut. Riley's pair are quite small - but fit his small hands very well. At his request - his first project is going to be to learn to cut dovetails.



The other pair of saws were quite specifically designed. Some time ago, I asked Mike if he would be able to make a dovetail sized saw to be used specifically for cutting exotic woods. He was quite sure he could - so we moved on to the rest of the details. Ebony handles were decided on fairly early in the process, thanks to a good friend (thanks again Dan). Mike sent me several photos of different handle designs to choose from. We settled on a modified Patterson handle - and I have to say - I cannot imagine anything more comfortable. It feels as though I shaped it myself. The blade is 8" long and has 2" of usable depth.



Riley and I called Mike to let him know they arrived safe and sound and to thank him for doing such a wonderful job. He asked if I had tried them out yet and I explained that I hadn't - but the first use would be to cut the slot for an adjuster on an A2 jointer. The long silence was finally broken with “Oh geeze - now I am nervous!”



As I suspected - the rip saw worked perfectly and cut a beautiful clean kerf in the Brazilian Rosewood handle. So thanks again Mike for two wonderful pairs of purpose built saws.

A pair of Norris rebate mitre planes

Well here they are - the “mystery planes” I have been teasing about.

Here is the deal... in 1941, Norris was commissioned to make a plane to be awarded as the first prize in a furniture making competition. The recipient of the plane kept it in new condition all these years. It was sold at auction in 2006 for over £16,000. Shortly after the auction - I was commissioned to make a reproduction of this plane with one change - infilled with ebony (the original was infilled with Brazilian Rosewood).



It was a fantastic and challenging commission to say the least. The only reference I had was a series of photos and two dimensions - the overall length of 13-5/8" and the width of 2-3/8".



Norris clearly emptied the bag of tricks on this plane. The handle tilts to the left and right just like the Stanley No.10-1/4 - but it also pivots left and right.



I was also excited to try a wedged plane with an adjuster. The screw that passes through the keeper engages a brass insert in the wedge. The mechanics of this is very cool. The brass insert is offset and when the screw is tightened - it acts as a drawbore - driving the wedge tighter into the body of the plane. Very cool indeed!



After studying the photos I agreed to the commission. I also decided I would make a prototype to work out any unforeseen bugs. I did not want to “prototype” the commissioned plane. Infilling the prototype with Brazilian Rosewood seemed like a logical choice.

Everything worked without a hitch for the most part - and keeping the prototype ahead a few steps certainly helped refine the building process.

The mouth was one aspect that I really had to psych myself up for. I use what can only be described as an antiquated method - but it has always worked for me, and I did not see any reason why I should re-invent the wheel now. Here are a series of photos of cutting the mouth.



I still use a hacksaw to cut the mouth on shoulder and rebate planes. The difference with this plane is that it is 2-3/8" wide as opposed to the widest shoulder at 1-1/2". I was a little nervous.

My friend Steve had stopped in a few times as I was working on the pair of planes and he asked how I was going to do the mouth. I handed him the hacksaw. His only comment was “ I gotta see this!” I guess his response freaked me out a little bit more, so I decided to cut and file the mouth on my own (sorry Steve). I was not sure I would be able to handle an audience if I messed it all up!

As it turned out - it worked perfectly and I felt bad for not inviting Steve to be there for it. He was on hand as I was finishing it up though - and I handed him the triangular piece of waste from the sole.

I should also mention that I have decided to sell the Brazilian Rosewood filled prototype. This is only the second prototype I have sold - all the others live on my bench. This plane is marked KP30-08 on the bed - KP stands for “Konrad Prototype”. The price is $9,000.00 Cdn.

A very rare piece of wood finds a home

I will admit it - I am quite spoiled with some of the infill wood I have. Genuine Brazilian Rosewood tops that list - but a while ago, I ran into a piece that stopped me dead in my tracks. It was a small section of burl. There was not much, and I had to really work to get enough for an XSNo.4.



And even after it was roughed out- I was not 100% sure I had captured enough of it. About a month ago, I started the plane. As I was working away I realized this piece was spectacular.



What sometimes happens is the figure and curl of the wood disappears as you cut it down and fit it to the metal shell. This piece was the reverse. With every cut - the infill kept getting better and better. There was a great light patch of wood on the rear infill that I really wanted to keep. I cheated the rear infill as far to the right as I could to capture as much of that patch as possible. You can see the patch in the photo below.



The front bun was equally spectacular - despite its small size.



This piece of burl was a very rare find. I cannot promise to find another one like this - but there are a few other large pieces that look promising. I just feel lucky to have found this piece.

They really are that big!

These are the irons for a rather unique pair of planes I have been working on for the last 12 months. One iron is for the commissioned plane - the other for the spare “prototype”. The pair should be completed in the next few days - stay tuned...

Magic drawer No.13

An hour ago, the 16th and final drawer was installed. What a feeling. I have been working on the last 4 drawers for a week or so. One of them was a monster at almost 12" deep. Drawer number 13 was pretty significant - it was the first one where all the dovetails fit right off the saw. Drawer No.14 had one corner that needed a bit of paring, but 15 and 16 (the monster drawer) were also off the saw. I took a pile of photos of drawer No.16 being built - it will be the subject of “Some thoughts on dovetails - part II”. The “Red-Robbie” pulls are just temporary until the African Blackwood pulls are done.

First off - let me apologize for not posting anything for a few weeks. I have been pretty busy in the shop - working on some very cool planes and some “other work”. I will be posting about it in the next few weeks.

I have recently completed a set of 4 rebate planes - 1/2", 3/4", 1" and 1-1/4" widths. The sides and sole are 01 tool steel and the infill is Brazilian Rosewood. It has been a while since I have made a set of these - and I have to say it was a lot of fun.




They are a matching set in that all the Brazilian Rosewood came from the same piece - but I tried to maximize some of the figure by using it where it will be most visible. The 1-1/4" rebate is a good example with that wonderful swirl at the front.







Most of the wedges have either some burl or curl in them.


Introducing the No. 141-1/2L

Back in June of 2007, I had the good fortune of meeting two people on my “list”– Jim Leamy and Paul Hamler. It was a little overwhelming – Paul had his brand-spanking new scraper plane insert – and Jim… well – he had an army of plow planes. Jim and I were set up beside one another – and after the 10th plow plane my jaw started getting sore from hitting the floor. They were amazing – and no offense Jim… but the pictures on your website do not even come close to representing your work. I was pretty smitten to say the least. A funny thing happened as I was standing there admiring them. I really wanted one, but not necessarily to use. It was a strange feeling. I love fine tools – but they have always been purchased because of their exceptional function as well as their aesthetic. I guess this is a testament to Jim’s work, because this time function was a secondary consideration.

During the show, I must have walked over to “planet plow” at least a hundred times –daydreaming of what I would want if I were to commission one. It was harder than I thought. The one plane that really captivated me was the Sandusky center wheel plow. Ok – that was the plane – now what were the specs in this little dream? The Brazilian Rosewood version was fantastic. Brass fittings… or nickel plated? But ooh – the ebony and nickel plated version… sweet. Between visits 56 and 57 I noticed something else – these were all for right handed users. I wondered if plow planes could be made for us sinister folks? So shyly – I asked. Jim’s eyes lit up – a good sign. He told me he had never made a left handed plow – and seemed a little excited about me asking about it. Now this was starting to get really exciting – the possibility of Jim’s first left handed plane. And this seemed to open my mind a bit more – to other woods that might not be as common. The first one that came to mind was African Blackwood. Again – I asked Jim if he had ever made a Blackwood plow. He hadn’t. Hmmm… the plane was starting to spec itself!

Over the next couple of months, Jim and I stayed in touch quite regularly – talking about possible configurations of materials. Brazilian was still on the short list as was Ebony – but Blackwood has a special place with me, and in the end – won out. Jim really thought the fittings should be plated and not brass – and I was quite happy to go with what his gut was telling him.
